1. Assigning Different Employees to Different Tasks in Rotating Shifts

Toyota made some changes in the employees’ responsibilities & assigned different employees different tasks in rotating shifts. For example, team A would take care of the assembly line, team B as housekeeping & team C in the R&D and in the rotating shifts team A would do the housekeeping, team B would take care of R&D and team C work in the assembly line. With this method, all employees came to know both minor & major details and issues at any point of production. If any issues were found, they were allowed to stop the assembly process and rectify the problem. With this initiative, Toyota was able to produce a car with almost zero defects.

2. Parts Quality

However, Toyota also brought some changes among its suppliers. Any supplier who makes components for a vehicle such as gearbox, engine etc. knows better about the component than the automaker itself. So Toyota appointed some Tier 1 & Tier 2 suppliers who were only conveyed about the type & characteristics of the vehicle, and produced components accordingly. They were not handed over any blueprint of the car. The Tier 1 suppliers were engineering specialists whereas the Tier 2 ones were manufacturing specialists. If the Tier 1 suppliers were making an alternator then all the small parts were manufactured by the Tier 2 suppliers. Toyota encouraged both types of suppliers to make conversation with each other regarding the parts to ensure making components with high synchronisation & zero defects. However, all of them were independent suppliers which might be problematic for Toyota in the future. So, Toyota purchased some equities from its suppliers and asked them to set up plants near Toyota factories so that required components could be produced when needed & the workers could bring and assemble the components from the suppliers’ plants ASAP. In this way, the workers would generate a sense of responsibility which would ultimately be profitable for toyota.
Upon producing a prototype, Toyota would test it rigorously. If satisfied with the test, only then Toyota launched the model in the market.
